What is machine monitoring?

In many plants production data is a paper log filled at the end of the shift. By the time the number reaches the manager the reason for the loss is forgotten. A machine monitoring system collects the numbers as they happen: is the machine running, idle or down, how many parts, what cycle time, and why it stopped.

For machines with a PLC or CNC controller we read the data over the controller’s protocol. For older machines with no controller we fit simple sensors (current, cycle or counter inputs) to detect running and stopped states and count parts. Everything lands in one dashboard with OEE, shift reports and alerts.

Cost depends on how many machines you connect and how (controller data or retrofit sensors). We quote per machine group after a short survey, in writing.

Good to know: OEE is only as honest as the data behind it. We verify counts against your manual figures during the pilot and agree how stops are classified before reports go to management.

What you get

✅Live status board: running, idle, down and offline, for every connected machine
✅OEE with availability, performance and quality, by machine, line and shift
✅Downtime capture with reason codes selected by the operator on a tablet or panel
✅Part counts, cycle time and rejection tracking against plan
✅Retrofit kits for older machines without a controller
✅Shift and daily reports, plus WhatsApp or SMS alerts for long stops

Where it is used

Find hidden downtime
See where minutes are lost: set-ups, waiting for material, breakdowns, small stops.
Compare shifts and machines
Same machine, different shift: who gets what output and why.
Plan vs actual
Track production against the day’s plan while there is still time to react.
Faster breakdown response
Maintenance is alerted when a machine stops beyond a set time.
Customer and audit proof
Production and quality records ready for OEM and customer audits.
Feed your ERP
Send actual production counts to ERPNext or your existing system automatically.

How a project runs

1
Pick pilot machines
Start with a few bottleneck machines to prove the value.
2
Connect
Read controller data or fit sensors; confirm the data against manual counts.
3
Dashboard and reasons
Configure OEE targets, shifts and the downtime reason list with your team.
4
Roll out
Extend to the rest of the plant once the pilot numbers are trusted.

Machine Monitoring — FAQs

Can you monitor old machines that have no PLC?
Yes. We use retrofit sensors to detect running state and count cycles or parts. It gives status, count and downtime, though not the internal parameters a modern controller provides.
Which machines and controllers work?
CNC machines, PLC-controlled lines, injection moulding and press machines and many others. Support depends on the controller protocol (for example Modbus or OPC-UA); we check each machine type during the survey.
What is OEE and how is it calculated?
OEE = availability × performance × quality. It tells you what share of planned production time produced good parts at the ideal speed.
Do operators have to enter data?
As little as possible. Running state and counts are automatic; operators only select a reason when a machine stops.
Can it connect to ERPNext?
Yes. Production counts and downtime can be pushed to ERPNext or another ERP so that work orders reflect actual output.
Can we start small?
Yes, we recommend starting with a pilot on a few machines and expanding after you trust the numbers.
